What the Pods Are Made Of

Waffle pods are expanded polystyrene (EPS) void formers — lightweight, dimensionally consistent blocks manufactured specifically for this application. Their consistent size and shape is important, since they need to sit precisely within the rib grid layout to create the correct structural pattern once concrete is poured around them.

How Pods Are Laid Out

Once the site is excavated and compacted, pods are laid out in a grid pattern across the slab area according to the engineer’s design, with consistent gaps between them forming the channels where the structural ribs will be formed. This laying-out stage requires care and accuracy, since the pod grid directly determines the rib pattern that gives the slab its structural performance.

The Rib Network Around the Pods

Reinforcement is placed within the channels between pods, and concrete is poured to form a network of ribs running in both directions across the slab, tied together by a structural topping poured over the whole grid. This rib network — not the pods themselves — is what actually carries the structural loads; the pods simply define where the ribs are and aren’t, while permanently displacing concrete volume that would otherwise be needed.

Why This Design Tolerates Ground Movement

The rib-and-void structure gives the overall slab a degree of flexibility that a solid slab of the same footprint doesn’t have — as the ground beneath moves seasonally with reactive clay behaviour, the rib network can accommodate some of that differential movement without transferring it directly into cracking across the finished slab. This is the entire engineering rationale behind why waffle slabs are specified on reactive sites.

Pods as Permanent Formwork

The pods aren’t removed after the pour — they remain permanently in place, effectively acting as lightweight, permanent void formwork beneath the structural topping. This also delivers the secondary benefit of a modest thermal break under the finished floor, on top of their primary structural role in the waffle system.
